Conduit Fill Rules

Conduit fill is the percentage of the conduit's internal cross-sectional area occupied by cables. Overfilling conduit makes pulling difficult, damages cables, and creates excessive heat.

These percentages apply to both copper and fiber cables. When mixing cable types, use the total cross-sectional area of all cables combined.

The 40% fill rule for 3+ cables is the most commonly tested conduit fill fact. For 1 cable it is 53%, for 2 cables it is 31%. These match NEC Chapter 9 Table 1.

Pull Boxes

Pull boxes are required when conduit runs exceed certain lengths or bend totals:

  • Required when the total bend exceeds 360 degrees (equivalent to four 90-degree bends)
  • Required when the straight pull distance exceeds 30 metres
  • Size: minimum 8 times the conduit trade size for straight pulls
  • For angle pulls: 6 times the conduit trade size plus the diameter of the other conduit

Cable Lubricants

Use approved cable pulling lubricant to reduce friction during long or complex pulls:

  • Must be compatible with cable jacket material
  • Apply lubricant as cables enter the conduit
  • Never use petroleum-based lubricants on PVC-jacketed cables
  • Water-based or silicone-based lubricants are standard
